Dynamic Format Change on an Industrial Hardcover Line
Müller Martini has extended Book-of-One automation into industrial hardcover production with the Diamant PRO Digital, a new bookline that adjusts formats on the fly as products move through the system. Individual servo drives, updated control technology, and automated format adjustment let the line run both round-back and flat-back books and switch between jobs without stopping production—provided the jobs fall within the same supported product family.
The shift matters because hardcover binding has long been the last manual holdout in short-run book production. Where digital presses now deliver a different title every few minutes, the bindery still expected an operator to measure a block, dial in a case, and fine-tune the joint by hand. The Diamant PRO Digital is designed to remove that human step from the loop.
Built-In Measurement, Sequencing, and Rejection
Automation here goes well beyond identifying individual jobs. An integrated thickness measurement checks each book block and automatically adjusts product-related axes, while additional measurement systems monitor book block overhang and spine height during rounding and backing. An individual case feeder stages multiple formats simultaneously, so successive books receive the correct case without interrupting the line.
Barcode-controlled sequencing works with the Connex workflow and JDF job information to coordinate book blocks and cases, track individual products, and automate changeovers throughout the line. Optional rejection systems for both book blocks and cases add a final guard against sequencing errors—important when every book on the line can be a different title.
On the casing side, the variable-format Vario headbanding station handles spine lengths from 140 mm to 360 mm without manual intervention. Hot-melt joint gluing automatically calculates application height and glue length and uses motorized nozzle adjustment, so the joint—one of the most skill-dependent steps in traditional hardcover work—is set by the machine rather than by operator feel.
1,800 Cycles per Hour and Doubled Book-of-One Output
The Diamant PRO Digital operates at up to 1,800 cycles per hour and, according to Müller Martini, doubles Book-of-One output compared with its previous model. A new control architecture combines visualization, job management, and copy-level tracking, with touchscreen HMIs positioned along the line. Mechanical changes—including a split bridge with shorter, adjustable segments—are intended to accelerate format changes, while reducing the use of shafts, gears, and chains should lower maintenance requirements over the life of the machine.
Connex documents the product sequence and can compensate for minor deviations while production continues, so a small upstream hiccup no longer forces the line to stop and reset. The result is a hardcover finishing platform built around the same challenge that is reshaping digital book printing upstream: producing radically different jobs in immediate succession without letting makeready and manual intervention erase the economics of very short runs.
